Business Case: Pneumatically Actuated Shiftbox
Background: New System & Design
As part of a broader modernization initiative, the client was replacing outdated tube mill equipment with upgraded systems to improve performance and operational precision. During this process, they developed a new actuator system designed to control the precise speed of planetary gearboxes.
While motor driven actuation systems are the standard approach in South Korea, the client required a pneumatically controlled solution. We successfully engineered and delivered a fully functional pneumatic actuator solution that met all technical and operational requirements.
Challenges:
- Custom Design Based on Specifications
- Client required a new system to replace an old gearbox with a central shiftbox that precisely controls four planetary gearboxes. The actuator system had to be designed from the ground up to align with the new specifications and interface properly with adjacent systems.
- Maintenance Requirements: The client emphasized long term maintainability. Through multiple technical discussions, we worked closely with the client to optimize the design, focusing on a secure lubrication system and improved accessibility to the gearbox housing. The final design ensured easier servicing and reduced downtime.
- Free Issued Components, Motor and Connecting Gearbox: The client had purchased the motor and connecting gearboxes from another overseas supplier.
- We modified the shiftbox design to allow disassembly and reassembly on site, facilitating installation and handling.
- The design was further adjusted to meet the specifications and interface requirements of the connecting gearbox.
- Alignment, dimensional compatibility, and coupling conditions were carefully reviewed to ensure proper integration.
The project was executed successfully and met the client’s performance and integration expectations.

Business Case: Retrofit Engineering Tube Mill Expansion
Background: Replacing/Upgrading Old Gearboxes
A U.S.-based industrial engineering company specializing in the design, manufacture, and supply of equipment for processing and finishing metal tubes, pipes, and bars needed to renew its client’s existing tube mill equipment. As part of the modernization effort, the end user sought not only replacement but also performance improvements through upgraded specifications.
However, the original system drawings were no longer valid, as the new requirements required customization to meet updated specifications.
Challenges:
- Engineering: The client did not have an existing drawing of the gearbox. Instead, they provided a referential drawing from a previous plant along with required performance specifications.
- These gearboxes required a custom design incorporating two different motor input speeds, configured with both top and base inputs, and capable of operating under two separate conditions. In addition to motor input specifications, the following data was provided: shift ratio, nominal roll drive diameter, primary/secondary gearbox ratios, overall ratio, and total connected HP.
- Based on the provided data, we developed a new gearbox design, including updated drawings, revised material selection, and optimized dimensions.
- One of the primary engineering challenges involved achieving the required safety factor while maintaining dimensional compatibility with the existing equipment. On-site space constraints limited how much deviation from the original gearbox footprint was permissible, making structural reinforcement and internal optimization particularly critical.
